DOL Motor Starter: 3D Switchgear & Control Circuit
How does an industrial starter enclosure convert operator pushbutton commands into physical 400V motor torque? Explore the real-time 3D mechanics of contactor armature closing, auxiliary seal-in latching (13-14), bimetal overload deflection, and BS EN 60204-1 Stop Priority & No-Volt Release across an interactive 3D switchgear enclosure and synchronised 2D engineering ladder schematic.

1. BS EN 60204-1 Clause 9.2: Stop Priority
Under machinery safety regulations, the Stop function must always take priority over the Start function. In this workbench, notice that the Normally Closed (NC) Stop pushbutton SB1 is wired physically in series ahead of both the Normally Open (NO) Start pushbutton SB2 and the contactor auxiliary latch 13-14. If an operator holds down the green Start button while simultaneously depressing the red Stop button, the circuit path is severed unconditionally, instantly dropping the coil KM1 and opening the power contacts.
2. BS EN 60204-1 Clause 7.5: No-Volt Release (Under-Voltage Protection)
Why use momentary pushbuttons instead of a simple rotary toggle switch? If mains power fails while a motor is running with a toggle switch, the motor would instantly restart at full speed as soon as power is restored, posing extreme mechanical and human entrapment hazards. Depress the Mains Outage / Restore button in the fault panel above to see this safety principle in action:
- When supply voltage collapses, contactor coil KM1 de-energises and the 3D armature snaps open.
- Main power poles disconnect, and auxiliary seal-in contact 13-14 drops open.
- When mains power returns, the coil remains unpowered until an operator intentionally depresses the Start pushbutton SB2.
3. Control Supply Earthing: 24V DC PELV vs 110V AC CTE
Standard UK industrial control circuits avoid direct 230V AC or 400V mains operation for operator pushbuttons:
- 24V DC PELV (Protective Extra-Low Voltage): The negative rail (0V) is bonded directly to the main protective conductor. A short circuit between +24V and the panel chassis blows the control fuse FU1 immediately, preventing spurious re-starting of the motor.
- 110V AC Centre-Tapped Earth (CTE): Derived from an isolating transformer with the secondary centre tap bonded to earth. Maximum voltage to earth during operator contact is strictly limited to 55V AC, complying with UK construction and industrial safety standards.
4. BS EN 60947-4-1 AC-3 vs AC-3e Utilization Categories
High-efficiency IE3 and IE4 motors draw higher locked-rotor currents (7.5× to 8.5× IFLC) than older legacy motors. Standard AC-3 ratings are verified only up to 6× to 7× IFLC. Always select contactors explicitly tested and certified to AC-3e to prevent contact bounce micro-welding during direct-on-line starting.
